Corrugated Galvalume roofing has become a popular choice for industrial, agricultural, and residential buildings due to its excellent corrosion resistance and cost-effectiveness. However, even the highest-quality metal panels can fail if the joints are not properly sealed. The most vulnerable point is the "end lap"—the horizontal overlap where the top sheet meets the bottom sheet. Without an effective end lap sealant, water can penetrate through capillary action, leading to leaks, rust, and structural damage.
First, what makes a good end lap sealant? For corrugated Galvalume panels, the sealant must be compatible with zinc-aluminum coatings. Traditional asphalt-based putties often harden and crack under UV exposure, while silicone-based sealants may not adhere well to oily panel surfaces. The ideal product is a "butyl-based" or "modified polymer" sealant that remains flexible across temperature extremes (from -40°F to 200°F). It should also exhibit high tack and compression recovery to fill the irregular gaps created by corrugation profiles.
Proper application is just as important as the material. The sealant should be applied in a continuous 3/8-inch bead along the leading edge of the bottom panel, just behind the first major rib. When the top panel is laid, the sealant is compressed into a thin, uniform layer. Never apply the sealant on top of the panel—this traps moisture. Additionally, fasteners should be installed immediately after placement to ensure even pressure. For steeper slopes, consider using a thickened sealant to reduce drip and sagging.
Interestingly, many contractors overlook the fact that Galvalume panels have a "slippery" factory-applied lubricant. This must be wiped clean at the end lap area before sealing. A simple solvent wipe with acetone or isopropyl alcohol dramatically improves adhesion. After curing (typically 24-48 hours), the sealant forms a waterproof barrier that also prevents "crevice corrosion" between the metal layers.
Finally, maintenance matters. Inspect end laps annually for signs of sealant cracking or panel movement. In coastal or high-humidity areas, reapply sealant every 7-10 years. The investment in quality sealant and careful installation pays back many times by extending the roof's lifespan from 20 to 40 years. In summary, end lap sealant is not an accessory for Galvalume roofing—it is a structural necessity.
